Here are some shots of the fret saw that I made last week end. I used 3" X 1" X .125" aluminum C-channel 18" long for the sides. I cut the slots for the saw using my plunge router. The base is a piece of cabinet grade ply that I cut a rabbit down each side for the channel to sit in, using my table router. The bearings are .750" O.D. X .250" I.D.. The ones on the left are stationary, wile the ones on the right are adjustable side to side (to adjust to blade width) do to the bolt being in a slot that I cut using my table router. The top right bearing of the front and rear guides adjust up and down to control depth of cut. I attached the C-channel to the ply using 1" long #10 tech screws (they drill and tap there own holes through the aluminum). The whole thing cost me right at $54 to make, not including the saw and template that I got from Stew-Mc. You can see the indexing pin in the second and third pic which is offset approximately 1" to the right from the blade. It was a pain to adjust the guides to the blade width (which only need to be don once) , but setting the depth of cut was quick and simple. This thing is quick, easy, and accurate to use.
